(Grinding of Thermal Sprayed Coatings on Machining Centers – Process and Simulation)

The dissertation focuses in the grinding of thermal sprayed coatings on a 5-axis machining center. With special regard to the limitations resulting from this machine, such as low cutting speeds and limited accuracy, a suitable tool concept has been determined. Basis was an experimental approach that covered the choice of the grain and the bonding for the tools and a suitable dressing process. In addition to the tool selection an optimization of the process was performed. Surface quality, process forces and tribological behavior of the surfaces were the main focus of these investigations. A flexible simulation system has been developed to simulate the grinding process. The geometrical approach is based on enhanced and modified dexel models that allow the adaption of the workpiece model to the final geometry to enhance accuracy and to optimize the runtime of the simulation. The simulation system can be used for various grinding processes. The final step of the work has been the adaption of the model for coated free formed surfaces and the implementation of the appropriate technological models.
